Best Digital Twin Software for Cement Plants — 2026 Buyer's Guide

By David Cook on October 28, 2026

"Digital twin" covers very different products in cement. One vendor means a model of kiln chemistry that feeds advanced control, another means a health model of a mill gearbox, and a third means a fleet view across several plants or a model of a carbon capture retrofit. This buyer's guide separates those layers, notes what real vendors say on their public pages, and lists the ROI evidence to ask for before any claim reaches your board. To compare twin options for your own kiln line, book a short call.

CEMENT PLANT TWIN COMPARISON

Three Kinds of Twin, Three Different Jobs

Each twin layer runs on different data, answers different questions and serves a different team. A process twin is judged on how well it predicts clinker quality and fuel use. An asset twin is judged on warning lead time. A network twin is judged on whether plants can be compared fairly. A carbon capture twin is a fourth case. Map your own questions to a layer with our support team.

CEMENT PLANT KILN TWIN COMPARISON

What to Look For in a Kiln and Calciner Twin

Process twins differ most in how they are built and what they connect to. ABB, for example, describes the model inside its Expert Optimizer control package as effectively a digital twin of the plant or process. Fuller Technologies lists AI soft sensors, built with Imubit, that predict free lime and Blaine from plant data. Test any process twin against your own lab results in a live session.

M

S
Soft sensorsFree lime or fineness predicted between lab samples. Ask for prediction error against your own lab data
C

W

CEMENT PLANT MILL TWIN COMPARISON

Asset Twins for Mills, Fans and the Kiln Drive

An asset twin follows the condition of one machine over time and compares it with its own healthy behaviour. In cement, the hardest assets to cover are the big mechanical systems around the kiln. Fuller's online kiln monitoring, for example, lists shell ovality, live ring migration, roller deflection and girth gear condition. Ask each vendor which of these signals their twin actually uses. Our support team can check your signal coverage.

VRMs, ball mills, roller pressesGearbox and bearing vibration, grinding pressure, drive current, oil condition
Fans
Kiln ID, cooler and mill fansVibration from build-up or wear, bearing temperature, damper position and load
Kiln mechanics
Shell, live rings, rollers, driveShell temperature and ovality, ring migration, roller loads, girth gear mesh
CEMENT PLANT AI NETWORK TWIN

From One Plant to a Fleet of Plants

A network twin is only as good as its common definitions. Before comparing plants, agree how each one counts a stop, a tonne of clinker and a kilowatt-hour. Public examples show the pattern: OYAK Cement described rolling out AVEVA PI System across seven integrated and three grinding plants, and ABB and Fuller both offer tools that pull data from several sites. Plan a shared data model with our team in a working session.

Single-plant twin
  • Deep detail on one kiln line and its mills
  • Local tags and local naming are fine
  • Value shows up as better running of that plant
  • Owned by the plant's process and reliability teams
Plant-network twin
  • Same KPIs and definitions at every site
  • Needs a shared asset and tag naming model
  • Value shows up as best practice copied across plants
  • Owned by group operations, with plant input

Ask the Twin a Question Before You Buy It

A good twin answers plant questions in plain language and shows its working. iFactory's Digital Twin and AI Platform joins process and asset layers, so a question about a mill can take the kiln into account.

Process review · Plant manager and iFactory
Plant managerIf we raise the share of waste-derived fuel next month, what happens to the calciner?
iFactoryOn last quarter's data, outlet temperature runs less steady at higher shares. Expect more trim on the main burner. Lab checks on free lime should be more frequent for the first week.
Plant managerAny effect on the ID fan?
iFactoryGas volume rises, so fan load goes up. Its vibration trend is healthy today, and I will flag any build-up early.
CEMENT PLANT CCUS TWIN COMPARISON

Carbon Capture Retrofits Need a Twin of Their Own

Capture at cement plants is now operating at industrial scale. A capture plant changes the kiln's gas path and adds a large heat demand, because amine solvents need heat to release the captured CO₂. A twin used here has to model the kiln and the capture plant together. Siemens says it has been a pioneer in modelling tools for carbon capture with gPROMS, and AspenTech has long offered amine solvent models in Aspen Plus. Our support team can explain where plant data fits in.

PADESWOOD, UK

CEMENT PLANT AI ROI

Evidence to Request Before You Believe an ROI Claim

Twin vendors publish impressive percentages, and most cannot be checked from outside. Treat any claim as a question until the vendor shows how it was measured. Tick off each item as the evidence arrives, and give more weight to the vendors who answer them all. Our support team will answer the same list for iFactory.

FREQUENTLY ASKED QUESTIONS

What Cement Teams Ask When Buying a Digital Twin

What is the best digital twin software for cement plants in 2026?
It depends on which layer you need first. A plant fighting quality and fuel swings needs a process twin. A plant losing hours to mechanical stops needs an asset twin. A group with many sites may want a network layer. This guide does not rank vendors. Score them on evidence from your own data.
How is a process twin different from advanced process control?
Advanced process control acts on the kiln by writing setpoints. A process twin is a model that predicts how the kiln will behave, and it can serve control, what-if studies or training. Some control packages contain such a model, as ABB says of Expert Optimizer. You can see the difference on a live kiln in a short demo.
Do we need a twin for a carbon capture retrofit?
A capture plant is a large chemical process joined to the kiln gas path, with its own heat demand. Modelling both together helps size equipment and plan operation. Process modelling tools such as gPROMS and Aspen Plus are publicly positioned for capture modelling. Plant data from the kiln makes those models more realistic.
How should we judge a vendor's ROI figures?
Ask how the baseline was set, whether other changes were separated out, and whether a named plant will confirm the result. Ask for figures per tonne of clinker. If a vendor cannot show how a percentage was measured, treat it as a claim. Our support team can share the evidence list on this page.
Which data do we need before starting?
Historian data covering at least several months, lab results for raw meal and clinker, a list of key assets with their tags, and work order history for those assets. Gaps can be filled during setup. To check your data against what a twin needs, walk through it with our team.
How do we start with iFactory?
Pick one kiln line and the layer that matters most, share your tag list and lab data, and agree success measures. We deliver a turnkey server and go live in 6 to 12 weeks. To begin, book a 30-minute demo.
