The ABB Portfolio a Cement Plant May Already Own

Many cement plants compare iFactory with Genix while already running other ABB products, so it helps to know which ABB product does what. Genix is only one piece, and the right comparison depends on which of the others you already use. The summaries below come from ABB's own product pages and press releases. Check your installed base with our support team before scoping anything new.

CEMENT PLANT AI VENDOR COMPARISON

Platform Basics, Stated Plainly

Before the use cases, compare the two platforms on the same points: what each is, how it is deployed, how it approaches AI, how it connects and what it needs from you. ABB points come from ABB's press releases and product pages. Where ABB doesn't publish a detail, the list says to ask ABB rather than guessing. Bring both lists to a side-by-side session.

Asset by Asset: Kiln, Mills, Quarry and Vision

Reliability in cement comes down to a handful of assets that can stop the whole line, and most of them run hot, dusty and around the clock. For each one, the matrix shows what a reliability programme needs, how each vendor would approach it and the question that separates a good demo from a working system. ABB cells reflect what ABB publishes; where it is silent, the cell says to ask. Our reliability engineers can help you rank your own assets.

Use case
What it needs
iFactory
ABB Genix and portfolio
Question to ask
Kiln shell and refractory
Shell scanner data, refractory history, hot-spot trends
Shell heat patterns read against refractory history on the on-site server
Expert Optimizer covers kiln process control; ask ABB which Genix application covers shell and refractory
Can it tell a developing hot spot from coating loss?

Check what ABB already gives you

ABB's Knowledge Manager for cement lists OEE, downtime management and reliability analysis in its performance module. If you own it, map what it already covers before buying overlapping reliability tools from anyone, ABB or iFactory.

Reliability Warnings That Reach the Right Person

iFactory's AI analytics and reliability platform watches kiln drives, roller mills, crushers and belts from a turnkey on-site server, and sends each warning with the evidence behind it.

Reliability desk · Engineer and iFactory
Reliability engineerRaw mill vibration alarm again. Mechanical or process?
iFactoryLikely process. It rose with a feed change and a grinding pressure swing, and bearing temperatures are steady.
Reliability engineerAnd the cement mill drive?
iFactoryGearbox temperature has crept up against load for 10 days. An inspection request is waiting for the next planned stop.
PREBUILT FAILURE MODELS AND DIGITAL TWIN

What Prebuilt Really Means in a Demo

Both vendors talk about ready-made models, and the word can mean very different things. ABB's APM page, for example, cites over 120 pre-built asset models built on FMEA and FMECA principles, and quotes analysts crediting the suite with digital twin capability. A count of models tells you little on its own. Ask each vendor to show which of the four layers below exist for your own assets on day one. Test that in a model walkthrough.

AM
Asset modelA generic equipment type such as a motor, gearbox or fan. Useful, but not yet cement-specific.
FM
Failure modesNamed ways the asset fails, with the signals that show each one. Ask for the written list.
CX
Cement contextKiln campaigns, feed changes and mill states that shift what normal looks like for each asset.
DT
Digital twinA live model of an asset or process. Ask what it simulates and who keeps it current.

Plants Where ABB Is the Natural First Call

A comparison that never favours the other side isn't worth much. These are situations where ABB Ability Genix, or the wider ABB portfolio, may suit a cement plant better than adding iFactory. If two or more describe your plant, start the conversation with ABB. Talk through your own case openly with our support team.

What to Price, Line by Line

We don't quote ABB's prices, because they are not public in a comparable form and depend on scope. List the cost factors below, ask both vendors to price the same assets over the same three years, and compare written answers. For a written iFactory quote on your kiln line, book a scoping call.

Licences or subscriptionsPer asset, per site or per application; ask each vendor how it is counted
Hosting and hardwareOn-site server, cloud consumption, or both
Integration workDCS, historian and CMMS links, and who carries them out
Model setup and tuningVendor services against hours from your own engineers
Sensors and camerasNew vibration points or cameras needed with either product
Three-year supportModel care, upgrades and support terms, in writing from both
Keep the value side honest

Put a figure on avoided kiln or mill stops only when your own downtime records support it. Count existing ABB licences you will keep either way separately, so they don't distort the comparison.

CEMENT PLANT AI SHORTLIST

Run a Fair 12-Week Pilot Before You Choose

The best tie-breaker is evidence from your own assets. Give both shortlisted vendors the same assets, the same data and the same success measures, then judge the warnings your engineers actually trust. A pilot also shows how each vendor works with your team when something goes wrong. Our team can share a pilot plan you can use with any vendor.

1Pick assetsOne kiln drive, one roller mill and one crusher
2Agree measuresWarning lead time, false alarms and engineer effort
3Share the same dataIdentical tag lists and history for both vendors
4Shadow runWarnings logged silently and checked by your engineers
5DecideCompare written results, not demos
Measures worth agreeing in week one

How many days of warning came before each real fault, how many warnings your engineers rejected, how many hours your team spent supporting each vendor, and whether the evidence attached to each warning was enough to plan the job.

FREQUENTLY ASKED QUESTIONS

What Reliability Leads Ask About iFactory and Genix

Is iFactory an ABB Ability Genix replacement or an add-on?
It can be either, depending on what you already run. Many cement plants keep ABB control and APC and add iFactory for reliability and vision. Plants already on Genix can compare both on the same assets before deciding, and some will find the two cover different assets well. You can talk it through in a 30-minute call.
Does ABB Ability Genix run on-premise?
ABB states that the Genix suite supports cloud, hybrid and on-premise deployments, and its APM page lists on-premise, ABB-managed cloud and customer-managed cloud options. Genix uses Microsoft Azure for cloud connectivity. Confirm the exact setup for your plant, including which applications run on-premise, with ABB.
Can iFactory work with System 800xA and Expert Optimizer?
Yes. iFactory reads process tags through standard interfaces and does not change control loops, so APC keeps running as before. Warnings go to maintenance, not into the control system. You can confirm interfaces with our support team for your control system version.
Does Genix offer AI vision for clinker or belts?
We found no mention of camera-based vision on ABB's Genix APM page. That does not mean ABB can't provide it, so ask ABB directly. iFactory runs vision models on the same on-site server as its reliability models.
How should we compare prebuilt models fairly?
Ask each vendor for the written list of failure modes per asset, how cement context such as kiln state is handled and what evidence comes with a warning. Then run both on the same data and count how many warnings your engineers would have acted on. You can see our models on your asset list before a pilot.
How quickly could we see results?
The iFactory turnkey server is typically live in 6 to 12 weeks, including a silent shadow phase. For ABB, ask for a written timeline for the same scope, including any services and integration work it depends on. To start, book a 30-minute demo with your kiln line in mind.

Compare Both on Your Own Kiln Line

Shortlist both, run the same 12-week pilot and judge the warnings your engineers trust. iFactory's turnkey on-site server makes that pilot quick to stand up.
